The strap is what has been on it since I bought it in 2010. No worries though- it just broke.

Ouch. It didnt look right in the pictures, but sometimes they can be deceiving. How about the pulley alignment?

The alternator pulley looks a little further back than the crankshaft pulley, but if I push it forward, the fan rubs.

Unfortunately I have seen a lot of alternators built incorrectly. Those pulleys have to be in alignment. Yours is absolutely not right. If the fan rubs when it is aligned, then something about the alternator shaft is out of whack. There is a bushing behind the pulley that should keep the pulley in alignment not matter how you space the fan. About two alternator fan hub spacers is about right normally. Look at the picture I borrowed from the internet. Notice how close the pulley is to the alternator.

...well I have two of the spacers that go behind the pulley. I could try grinding one of them down

The only thing that goes behind the pulley is a bushing on the shaft. The inner part of the pulley rests against it. It may not be seated correctly or they assembled it wrong. Any chance that is the wrong pulley? It looks small but it may be an illusion. Make sure it's not for a 6 volt generator.

The bushing from the old and new alternators is the same. Also got a new pulley and it fits the same. I'll try grinding the old bushing down this weekend. Guess I'll need to find some more spacers/washers.
